Pallets come in many shapes and styles. They are made from many different types of wood. They are readily available for free.

But there’s a catch: pallets aren’t easy to take apart. They are usually not made of very good lumber either. If you use them for projects, you’ll spend a lot of time disassembling them and you won’t get much from one pallet.

I got them from supermarkets,   restaurants and office buildings. Some people recommend carpet companies, furniture or outlet stores, and atv/snowmobile dealers.

Working with power tools is dangerous, doubly so when you’re working with pallets. There are hidden nails, knots, warped boards, etc. Use appropriate safety equipment, especially eye protection. Do not use a power tool unless you are familiar with it.

Draw a straight line on each side as a guide to cut out the outer strings. A chalk line works well.

After you cut all the outer strings (not the middle!), flip the pallet over and do the same on the other side.

WARNING: Rejected lumber is usually made into pallets for other uses. It is hard, often warped, has old broken nails embedded in it, and generally just a pain to work with. Be careful. Wear protective glasses. Repetitive work creates carelessness. Trust me, I know.

By ripping the 1×4’s and 1×6’s back and forth, you can remove the board without completely ruining it.

Pull or remove any remaining nails in the board and stack it to the side. You may also want to grade your boards based on knots, warping, bark, etc. This will help later when you try to decide what to use for the job.

I usually get about (6) good 1×4 and (3) good 1×6 per pallet. I also get (3) 4′ lengths of 2×4.

Using a 32″ 1 x 6, draw a grid of inch blocks like the picture below.  Remember the lumber is only 5.5″ wide. you will have a 1/2″ block course at the top.

Using 21.5″ 1×4’s, draw a grid of inch blocks like the picture below.  Remember the lumber is only 3.5″ wide. you will have a 1/2″ block course at the top.

For the back leg/seat and sleeve string, you will need two each. You can trace the first one after you cut it out so you don’t have to draw the inch grids again.

You will need (4) 20″ x 3.5″ boards for (2) front legs, (1) front cross section, and (1) front rod. You can cut these with a hand saw, table saw, circular saw – whatever you have.

You’ll save yourself a lot of heartache if you remember to label these pieces. Use a pencil to write “front leg” on two of them and “front cross” on the third, etc. Make it small — you’ll be finishing the chair later and the pencil marks will probably show through.
